As for fixing the surfaces so they'll be ready for Pepakura: basically, it's just using your head: it's not really something you can write a tutorial about, you just have to keep reminding yourself your 3D model needs to be unfolded to 2D pieces, so just don't make it very detailed and difficult. And the best advice I can give you: testbuild it before releasing it (or have /po/ do the testbuild, but please state clearly it's just a testbuild, as in not finished yet). You'll probably find things you need to fix: so do so. As for messing up the textures when trimming and adding surfaces: you probably will have to fix the textures, but it depends on how big the change is and how the model is (UV) mapped by the designers. But why ask us? You'll find out for yourself if you try it out if it's gonna be a problem or not. ;o)
