I scaled up the model about 10 or 11 times I think, but what I used as a point of reference was the handle at the back - I made it so that it would fit my hand as best as possible. This means that the rest of the model is in proportion, although it actually looks waaaay too big for some reason. Perhaps when I have all the pieces stuck together it'll look the right size.
Thing is, I'm trying to make it as lifelike as possible, so I'm putting in LEDs and trying to make the smooth bits smooth, which sets the whole project back a bit. It's complicated the whole thing really, although it'll be SO worth it.

I was searching on 405th forum awhile ago, and I found the guy who made the original portal gun pdo. He made a second version that removed the inside detail, but left out the claws. I took the portal gun .obj and edited out everything except the claws and wire, and saved them as a seperate PDO. Someone just needs to either import them into the same pdo and make sure the scale is right and fix the unfolding, or use the unfolding for the 2nd version of the portal gun and seperately scale and unfold the claws.

Actually, no...
The thing is, an Pepakura auto unfold won't have overlapping polygons. That's what the program calculates: the angles between the polygons, how to cut them apart and lay them flat so they will NOT overlap.
It WILL be nearly impossible to build (but in theory auto-unfolds will ALWAYS be buildable) because Pepakura keeps all the polygons together as much as possible, until it really can't anymore. Because the moment it calculates that it is impossible to keep the polygons together without them overlapping, THEN and ONLY THEN will Pepakura make seperate parts. You turned the very basic foundation of Pepakura Designer around lol...
The templates you sometimes come across that have overlapping parts, believe it or not, that's actually people that changed those parts manually. They meant well (because they recognized one big part is too difficult to build) but they didn't check the consequences of their actions properly lol.

The top bits of the leg springs are papercrafted, and I bought some aluminium bars for the actual springs. Ended up being slightly too heavy to stick on properly, and as mentioned in>>148401they did indeed tear out my leg hairs... Next time I think I'll use spirit gum or something to stick them on. They weren't perfect, but the best I could do on such short notice.

Yeah, well the thing is, the portal trick is a nice innovation, Chell isn't really all that "wow, let's make a papercraft out of her ftw!" (the heel springs look awful. Awful. Really awful. I would not like a papercraft of a character with that shit, even if it is your favourite game of all times. Baaaad design, the game might have good innovation, this detail is baaaaadly designed... It looks shitty)
So yeah, that was just some cropped up anger about missed opportunities, namely better character design. ;) Props from games are nice if you're a cosplayer, but most people like a 1:20 character on their bookshelf better than the gun she's holding.
The game just doesn't have that many stuff that /po/eple would like (in before I do! because you are a /po/rson and not /po/eple lol) to have in papercraft (except companion cube, although it is hardly requested daily either anymore). More people wanted papercraft of the portal gun at first because the game was new and oh boy you had to had played it, but now only the real fans remain that are interested in a prop gun...

Many people find out about Pepakura, and think that's what Pepakura can do for them. It's not. Pepakura can take the 3D model and unfold the 3D model exactly how you imagined it being unfolded. But you need to re-model (or model from scratch) the 3D model first to fit those ideas you had. That's why so many crappy are being released: they skipped the only step that might have given it a shot of being a nice papercraft.
So it might be better if you only have beginner 3D skills: making 3D models for papercraft requires very different thinking than making models for games or just for renderings. It might be a good thing that you have not yet been corrupted to their way of thinking. ;)
But how to make good papercrafts? I think you have to build a lot of them, and then you'll start to get the feeling of things that work, and things that don't really, and incorporate that in your own designs.

The number of polygons doesn't matter.
It's the way how you attach them together that determines if your papercraft is good or bad.
You can have a low poly model that the designer didn't think through, then it will be a crappy one.
And you can have a very high poly model that the designer really planned well, then the papercraft will be epic and you'll be wanting to sacrifice your babies.
Go build lots of papercrafts, you'll start recognizing smart solutions and poor designs, and use that knowledge to try and make your own.

Currently playing with the model myself, trying to clean it up. So far it's coming well. Got most of the barrel-tube-thingy straightened out. Next will be the curvy grey bits. There may be some cutting that's not in the template because this model overlaps itself, but nothing huge, just a few circles to put the aforementioned barrel-tube through. If you have the time to build the thing, you're probably nerdy enough to figure it out.

Going to scrap the wires from the model, you'll need to supply your own electrical wiring. You'll thank me later, after you get done BAWWWWWing about it not being all paper.

Only problem is, that it would need size B1 paper for a full scale model without awkward cuts, so find a print shop if I ever finish this thing.

I can live with it not being all paper. I personally intend to turn this into a real prop, not just a paper model. But as far as the overlapping/intersecting faces are concerned, I mean, THAT's what makes the model non functioning as a papercraft. That's basically what we've been waiting to get fixed... If you're not fixing that, what are you fixing?

As you can see, the model that has been made is rather oversized. It should have been about 2/3rds that size. The thing is, I scaled it to the size of the handle. My hand fits the handle perfectly, and I have pretty small hands. This has led me to believe that Chell has midget hands.
If you make it the correct size, the handle is either going to way small, or you make the handle a different scale to the rest of the model.
This is another aspect of the model that's going to hamper anyone trying to make it.

What I've done so far. It's for my personal use TBH, thought that I would share it with you guys. You can take that and rework it if you want. All I did was clean it up.

If I had the time and patience, I would fix the base model, but alas I don't have either.

Nope. I made all the pieces individually and resined them after cutting out the holes needed for overlap.
The pieces were the front shell thing, the main body and the back shell thing. Pic related. The back shell was detachable, as I wanted access to the insides (for the batteries powering the LEDs, and the front shell was a very snug fit so actually it wasn't necessary to use anything to make it stay on.
The main body is where the main overlapping pieces were, however, and I just used hotglue to stick them together on the inside once the individual pieces were resined. It was pretty easy tbh.

It looks like the gun is about 56 cm long... I did a scale of the gun's length to Chell's torso (it's almost 1:1). Then I compared it to my torso, did math, ??????, and got profit.

I think I'll manage. It's just a matter of patience and good fine motor skills, which I have. It's turning out to be a lot easier than I thought it would be, although because I didn't design it, sometimes I'm a little mystified as to how everything fits together... Hopefully I'll be able to peice it together in my brain before I glue things first that should be done last.

This was the first papercraft I made. I made the front shell twice, but that's because the first one I creased the fold lines and it ended up all polygonal (surprise surprise), and the 2nd one I didn't crease the lines and it gave a much smoother result. That's a tip for anyone making this. If you can avoid creasing it - do.

The version I made it from could do with a serious overhaul. It was the first pdo that I really had a crack at editing in Pepakura designer, and as a result there are numerous areas that I want to redo. Thing is, I have A level exams at the moment, so that's something for the summer.
Most of it is fine, it's mainly the shells that could do with some chopping and changing.
