I was going to start doing this same thing, just havent gotten around to getting the materials yet, i'm planning on making old rpg characters, FFVI, Chrono Trigger and whatnot.

When you get used to it, it's pretty cool. Here's a suggestion -

Check out http://www.darklilac.com/upload.jsp - Dark Lilac's chart maker. You won't want to use it for your final chart because it has a tendency to redraw charts. (Happened for my current Castle Oblivion project.) However, it's color finder is pretty good. Just make sure to bring a reference pic with you when you go buying floss to make sure you like the color selections.

I think I get what you mean by redraw. If you have the " Maximum number of colors allowed:" on the second page turned too low, it redraws parts of the picture, and simplifies it to match less colors. Just add a couple more until you can't see anything changed.

I still have had trouble getting it not to simplify. Then again, I prefer to have my own charts in either jpg or png format so that I can mark the squares as I complete them.

Here's the chart I did for the Link above with a DMC color guide just as an example.
